Fly Ash (IS 3812)
Sourced from thermal power plants. It acts as the primary aggregate. High silica content provides massive structural strength.
OPC Cement & Lime
Ordinary Portland Cement (IS 269) and active quicklime act as the core binders, initiating the essential chemical heating process.
Gypsum
Added in precise quantities to control the setting time of the concrete slurry, allowing the cake to expand uniformly before solidifying.
Aluminum Powder
The magic expansion agent. Adding just 0.05% by volume creates the millions of microscopic air pockets that make the block 50% lighter.
The Thermodynamic Chemistry
What makes AAC unique is that it is not simply "dried concrete"—it is a chemically expanded, heat-cured matrix. When the fine aluminum powder is mixed into the alkaline slurry, a violent exothermic reaction occurs.
The aluminum reacts to release millions of microscopic hydrogen gas bubbles ($H_2$), which expands the concrete "cake" to twice its original volume.
Later, inside the high-pressure autoclave chamber, the silica from the fly ash reacts with the calcium at 190°C to form Tobermorite. This crystalline structure is what gives AAC its incredible IS 2185 certified compressive strength.

The 6-Stage Industrial Process

Raw Material Milling & Batching
The process begins by mixing fly ash with water in a massive ball mill to create a highly refined, aqueous slurry. Computerized batching systems then precisely weigh and combine the slurry with dry cement, quicklime, and gypsum in a giant industrial mixer.
Control: Slurry density strict limit of 1.6 - 1.7 kg/L.Aeration & Pouring
Right before the mixture is poured into large greased steel molds (typically 4m to 6m long), the fine aluminum powder is injected. The alkaline nature of the lime triggers the chemical reaction, releasing hydrogen gas. The mixture is poured into the molds, filling them only halfway.
Pre-Curing (The "Rising" Phase)
The molds are moved to a pre-curing chamber kept at 40°C to 50°C. Over the next 3 hours, the hydrogen bubbles force the concrete mixture to rise like baking bread, filling the mold completely. The hydrogen escapes into the atmosphere, leaving behind a highly porous, lightweight structure.
Demoulding & Precision Wire Cutting
Once the "green cake" has achieved cutting strength, the steel mold is stripped away. An automated cutting machine uses high-tension steel wires to slice the massive cake into precise, individual blocks (e.g., 600x200x200mm).
Tolerance: Machine cutting guarantees ± 1.5mm accuracy.Autoclaving (High-Pressure Steam Curing)
The cut blocks are rolled into giant steel cylinder tubes called Autoclaves. They are baked using saturated steam at intense conditions: temperatures of 190°C and pressures of 12 bar for 10 to 12 hours. This thermodynamics forces the silica and calcium to fuse, instantly curing the block to maximum load-bearing strength.
Quality Control & Dispatch
Upon exiting the autoclave, samples from every batch undergo strict BIS laboratory testing to ensure they meet the density requirements and >3.0 MPa compressive strength. They are then palletized and loaded onto our fleet.
